You are correct about the load being further out on the bolt, this is why they broke right at the end of the threads, which was right at the edge of the aluminum grip arm. The solution is the Hardened bolt that has a longer shank that goes deeper into the arm, past the edge of the threads, thus supporting the bolt better. I feel that I need to put this out there for everyone to see. This is customer service like I have never experienced before!
I was contacted by Cliff at RC Aerodyne today. I had not tried in any way to contact Cliff or anyone at RC Aerodyne. He found out about issues I was having with my kit here on the forums.
Cliff had tried to call the number that I left when purchasing my kit but I switched mobile phone carriers last week and also changed my number while doing so. Instead of giving up, he contacted someone here that sent me a private message letting me know that he was trying to contact me. So I sent my new mobile number through the other member.
So he called me today around lunchtime(eastern time) and we discussed what was going on with my kit. He also proceeded to offer to replace any parts that I was having trouble with, no questions asked and free of charge.
I am thoroughly impressed with the fact that he went out of his way to contact me when I hadn't in any way tried to contact him or RC Aerodyne. This kind of customer service is just unheard of these days and by him doing this he has a New Customer for Life.
Not only would no other company out there in this business not attempt to contact a customer that hadn't tried to contact them. But they would definitely not go out of their way to do so like Cliff did.
In the past when I have had a bad part in a more expensive kit from another seller here in the US it took forever to get a response from someone and you were lucky to get anything replaced. Not the case with RC Aerodyne.

Customer service is what builds great and long lasting relationships. I stated this when I was a customer... RCA is absolutely the best company dealing in R/C products because of their exceptional customer service and stands behind every product that they sell.
I'm glad that Cliff got in contact with you to get your heli where it needs to be.

Well i sat down for 3 hours tonight and completed my airframe and mechanics. I must say it has gone together very smoothly. As others said the screws in the boom clamp are too long. I couldnt find a suitable shorter one in my spares so i decided to simply flip the counter sunk washer over to take up the legnth. This resulted in a screw that did not punch through the boom support brace. I didnt have any tail binding issues and its honestly buttery smooth. Same for the head. I did file a bit of carbon out of the slots in the frames for the anti rotation bracket (litterly took 3 or 4 minutes) and i have a tight anti rotation bracket and no play in my gyro mount. Linkages and electronics should be complete tomorrow night.

Dont worry I was the boom clamp guine pig. Everyone knew about the screws after i screwed into my boom lol I used two shorter screws from the battery tray and used the two longer screws from the boom clamp in the battery tray. Thanks to garrett04s for making us aware of the problem.

That's awesome guy's.Cliff will take care issue's like said a few time's here.Once the isue part's are taken care of,you'll put tons of problem free flight's on these helis..Im sure the issue's will be taken care of with the next set of Chaos 550's.Suck's the first ones had a few issue's but thing's like this has happend with just about every brand heli made ..Called and mine was shipped today and once it get's here,i'll fill the video section up very fast haha.. My Chaos 700E had just over 100 problem free flight before crashing it. My 12S Chaos 600E has close to 150 problem free flight's and no crashes, knock on wood ...Everything is the exact same way it was from the day I built it.No slop in anything and all link's are nice and snug. I expect the Chaos 550E to be the same way.Im about to fly the heck out of it .. I do plan on trying different headspeeds like I have with all my heli's so if someone want's to see how it fly's at XXXX amount of headspeed, let me know.As of right now,i'll be trying 2100-2200-2300 and 2400 RPM flying it as hard as I can..

I accidentally posted this in the wrong thread earlier but have deleted it. Got my tail situation figured out last night. The first time I took the tail assembly out of the box I notice that the tail slider levers were not true/square to the blade grip bolt flanges and this was causing the tail to bind. The levers not bolting up true/square was causing the bolts to enter the bearings in the levers at an angle which was causing the bearings to bind. I thought it would be a little easier to draw it. This is a horrible drawing but should give you an idea of what was going on. I ended up having to take the blade grips and file the bolt flanges down a little at a time until the slider levers would bolt up to them true/square. In the end I had a tail that is smooth as silk when properly torqued, not having to rely solely on loctite to hold the fasteners in place.
