I find it strange that the Chaos does not have a pre-drilled hole in the tail housing like the Align does to pin the boom. What size screw should I use, I don't want to hit the TT.

It have to be pretty long to hit the TT. I always used a fine thread Allan head screw. Just needs to be long enough to penetrate the plastic housing and boom. Make sure after you drill you take the metal shavings out off the boom. You leave them in and they get it the TT gears it could cause a world of hurt

I don't know if this will help you, but I have the Chaos 600 ESP and mine didn't have a hole to pin the tail boom either. The CF boom that came with mine was slotted to fit the plastic nub on the inside of the tail case so it lines up fine. I tightened the screws good enough to hold the tail boom but not enough to crush/damage it of course. I feel like the tail boom isn't going anywhere as I yanked on it as hard as I could and it didn't move. I'm more paranoid than most but I feel comfortable with mine.

I gotta chime in here guys...now I may not fly like some of you guys on here but I personally have never pinned the tail. I never had an issue with the boom coming loose even in a hard crash. I am not suggesting to anyone not to do so but just sharing my experience.

My 600 boom is tight as hell with out being pinned. I had to pin the boom on the 450. Did a small pitch pump and the boom slide out enough to loose gear mesh and I got to handle my second loss of tail control (first was on an erazor 450 when the belt broke). Got it down with minor damage (broken skid) but it sure had some pucker factor in it.
On the 450 I drilled and tapped a hole for a 3x6mm hex head bolt. Threads just make it into the boom
