How would one go about making an 8s pack out of a pair of 4s packs. Ideally I would just head out and buy an 8s pack but there doesn't seem to be that many available to me locally and I don't want to risk the chance of a bad pack coming in from China again, the savings just aren't worth the risk The local selection of 4s pack is huge and the pricing is much more reasonable, leaving me more money to buy an 8s capable motor like the HKIII-4025 (890)

That is the sort of thing I was thinking of, after I posted. I am assuming that you would just disconnect the 4s packs and charge them normally?

Man o man your not having luck. What happened your battery? I have 10 and more on the way with a hell of a lot of flights on them ( 50+) and still like new. As far as I remember nearly all Lipo batteries are made in China. The mining is done mainly in Chile and shipped to China.

My second pack puffed a cell during storage Its not that I don't trust Chinese manufacturing, its the hassle of buying from China and getting a bad part. The return shipping is through the roof If I can just head into Ottawa and pick up a few 4s packs its no problem, and if a pack or two are bad I just head back into Ottawa

I still don't understand why you are going 8s. My motor is less Kv than yours and I am getting 1900 hs. When I change to a 700 size 12s I plan to aim for 1700-1800 which is also fine.

I am down to one 6s battery and good 6s batteries cost more than a pair of 4s packs around here??? Even cheaper if I go through Hobby King.

I use two 4s lipos in series for my Chaos 600 - works great with a 800kv motor. My Chaos 550 has an 1100kv motor and I am also going to switch to two 4s lipos in it too. Amp draw goes WAY down when you use 8 cells. Just change the pinion to get the desired headspeed.
I use 5.5mm castle creations bullets on my large helis. That also allows me to just hook one battery positive to the other battery negative when installing in the heli to put them in series without having to use any adapter plugs.
I use the GForce 40C 4000mAh 4S 14.8V LiPO's from valuehobby.com - had good luck with them and they come with the 5.5mm bullets already installed.

I'm also changing to 8S from the stock setup. I was advised that 8S is the best power to weight to flight time ratio for this heli. I'm getting the 100A Ice and 740KV Scorpion with 17T pinion. I already have the 4S 5000mah 45C batteries for my QAV quad. Saves some $$$ to be able to share the batteries between two models.
